As a result of the need to make the cars lighter, manufacturers have been incorporating a greater proportion of lighter materials such as aluminum and polyethylene in different parts of cars. Therefore, joining of these materials to each other by a proper method has always been a concern to reduce cost and fabrication time. Friction stir spot welding has been proposed as an efficient method. In this research, aluminum alloy 1120 and high-density polyethylene (HDPE) sheets with thickness of 2 mm were welded with a conical tool using friction stir spot welding. The effect of the contact surface of the sheets was investigated using two mandrils with different shapes to create scratches on the aluminum surface. The results of shear-tension test indicated that the long dwell time increased the wetting of aluminum by the molten polyethylene. As a result, the shear strength of joint was increased. The application of mandril also increased strength values. Mandril 2 (with several spot-like indenters) was more effective to increase the strength in comparison to mandril 1 (with few longitudinal indenters). The highest strength of 785 N was obtained for the specimen welded with mandril 2 and dwell time of 15 s. The reduction of the plunging rate from 100 mm/min to 40 mm/min resulted in the increased wetting of aluminum and strength values. In this condition, failure occurred in polyethylene sheets. Therefore, peel test was used to compare the adhesion strength of the specimens welded at the plunging rate of 40 mm/min. The peel test results also recommended the application of mandril 2. Also, the increased dwell time promoted the adhesion strength due to the higher wetting of aluminum by the molten polymer. Investigating the fracture surface of specimens showed a mixture of ductile and brittle fracture modes. The ductile fractured regions were developed with increasing the dwell time.
